What Does the Fill Line Need to Protect?

A high fill level may look efficient, but it can remove the space needed for filling, closing, handling, and pouch expansion.

The fill line must leave enough working space around the spout and closure while allowing the pouch body and gusset to form correctly. It should support the target quantity without crowding the fitment, distorting the pack, or relying on outside dimensions alone.

I separate total pouch size from usable space

I do not calculate usable capacity by multiplying the pouch width, height, and gusset. A flexible pouch is not a rigid box. Side seals, top seals, the spout weld, curved corners, and the folded gusset all occupy or reshape space. The package also changes shape as the product enters it. A flat empty pouch can therefore give a misleading impression of how much product it can hold in a stable, repeatable way.

The fill line is more than a printed mark. It is the planned upper boundary of the product during normal filling and handling. That boundary should protect the functional area around the spout. It should also allow the bottom gusset to open as intended. If the buyer wants the filled pouch to stand, pour, stack, fit a carton, or hang from a fixture, the finished shape matters as much as the nominal quantity.

I ask buyers to define success in physical terms. “Hold 500 mL” is only one requirement. The same project may also need a controlled top profile, a stable base, a certain carton count, or easy one-hand pouring. Those needs influence where the practical fill line belongs.

Which Product and Equipment Details Change the Fill Level?

Two products with the same stated volume can fill and move differently, so one fill line cannot be copied safely between projects.

Product density, viscosity, particles, foam, filling temperature, trapped air, fill speed, nozzle position, pouch handling, and capping method can all change the practical fill level. Buyers should provide actual product and equipment details before confirming pouch capacity.

I begin with the real contents

I ask whether the product is a thin liquid, a viscous sauce, a lotion, a puree, or another flowable material. I also ask whether it contains particles and whether it foams during filling. These facts affect how the contents move through the nozzle and settle inside the pouch. A product that holds bubbles may temporarily occupy more space than it does after resting. A thick product may not level quickly across the bottom gusset. Those behaviors can change the apparent fill line during production.

Temperature also belongs in the project brief. I do not assume that a pouch evaluated with room-temperature water represents a product filled under different conditions. The buyer should tell me the actual filling condition and any later processing steps so we can discuss the correct sample and testing plan. This information is for packaging development, not a claim that a specific pouch is suitable for a regulated process.

I connect the pouch to the filling line

The equipment determines how the pouch is held, filled, and capped. The buyer should send the machine make and model when possible, plus the nozzle dimensions, pouch gripping points, cap handling method, and expected sequence. A manually filled pilot batch and an automatic fill-and-cap line may need different clearances even when they use the same target quantity.

Water tests and flat drawings are convenient, but they can hide how the actual formula, gusset, and fitment behave together.

Buyers should measure usable capacity with the intended product or a justified equivalent, at the planned fill condition, in a dimensionally correct pouch. They should record net quantity, fill height, settled shape, headspace, closure clearance, and filled dimensions.

I use a controlled sample sequence

First, I confirm the drawing convention. The buyer and I identify finished width, finished height, gusset dimensions, spout position, seals, and the proposed fill line. Second, the buyer fills a dimensionally correct sample with the planned quantity. Third, the sample rests for a defined period chosen by the buyer’s process team so the product can reach the condition that matters for inspection. Fourth, the buyer records the product level and the pouch’s filled profile.

The buyer should evaluate several samples, not one unusually good pouch. The team should use the same filling method and quantity for each sample. The team can then compare variation in height, shape, gusset opening, cap access, and handling. This does not require an invented universal headspace percentage. It requires a repeatable project-specific test.

I record capacity as a package of evidence

A useful capacity record includes the filled net quantity, product identity or test medium, test condition, pouch drawing revision, spout and cap reference, fill-line height, and filled outside dimensions. Photos from the front, side, and top make later comparison easier. The buyer should also mark whether the recorded level represents the product immediately after filling or after settling.

An approved graphic proof does not confirm fill capacity, machine handling, cap access, or the filled pouch’s final shape.

Before bulk production, buyers should approve the dimensioned drawing, fill line, spout and cap, artwork, target quantity, product condition, sample results, machine trial, and filled-case fit. Every approval should reference the same pouch and artwork revisions.

I keep artwork approval separate from functional approval

Artwork approval confirms visual content and placement. Functional approval addresses how the pouch fills, closes, stands, pours, and packs. I keep these decisions separate because a correct logo position cannot prove usable capacity. The buyer should review both before authorizing bulk production.

The final dieline should show the fill line as a measured location from a fixed reference, not as a line placed by eye. The same document should identify the spout position and relevant seal areas. If the fill line appears in the printed artwork, the team should confirm that the printed mark matches the approved functional position after the pouch is formed.

I recommend a defined approval record

The purchase team can create one approval sheet that references the pouch drawing, artwork file, sample, spout and cap, filling setup, and test date. A responsible person from the buyer’s packaging or production team should sign off the machine trial. Procurement can then attach the record to the purchase order.

A printed design requires a printing plate, so a plate fee may apply. The fee is paid to the plate-making factory. If the same pattern is reused later, a new plate fee is normally unnecessary. However, moving a printed fill line or changing the pouch layout can affect the print setup, so I confirm revisions before quoting.
